A photo would help.

Since you're using the hollow beam- are you sliding the uncut end form into the hollow beam, or are you cutting the end form to match the shape of the (appropriately trimmed) beam?

And to double check- does the total height of your end forms equal the total height of your station forms (if you're off .5" on top, you should be off -.5" on the bottom, right?)
