So the 1/4" bit actually works better with 3/16ths strip? Thats good to know.

So you still recommend 1" strips, or should I use 3/4" wide strips. I heard that using the heat gun with thinner strips makes the strips fit truer and leads to less work fairing it in.

I am getting a couple of clear cedar fencing pickets. I will use this as my "dummy sheer". I also plan to screw a small block to each form at the sheer strip, in effect widening the form a bit. I'll hot glue the actual sheer strip to this removable block. Then when I get done I can unscrew the dummy block and twist it off where its hot glued to the actual sheer strip.

In answer to the question, yes, I will make test cuts and runs through the router each time I have to set it up using the $2 cedar picket.
